By the way the 650l feels geared way too tall...
Bonehead, SkinnyJ what gearing you guys run? I want to put a Xr650r sprocket on the front, the stock one is really loose. I was thinking about getting a 14 & if needed a 15 for the highway.

I run a 14/45 on mine. I really like it, I feel its a good compromise which is what dual-sporting is all about. I can cruise 60 to 65 mph without feeling like I am reving out the engine too bad (IMHO you gotta watch these air-cooled engines, at extended high rpm runs the heat builds up faster than it can disapate). 14/45 is also very tractible off-road. I ran the Michaux dual-sport last year including all the options with no problem.

When I bought my DR650, the guy before me had a 16 tooth sprocket on the front, (with a stock rear). Because it wasn't already geared to the moon w/ the stock 15 tooth sprocket...

I run a 14/45 also its a good all around gear with a 17" wheel I run a 48 tooth with my 18" wheel.

Thanks guys, I was thinking a 14 & the stock 45. The ADV guys say 14-48, I'll get a 14 & a 15.... easy enough to change the front one if I have to go a long way to get somewhere. If I still think it's too tall with the 14 I can try a 48 & I'll still have the 15 for the road.
I did work on the frame today, fixed the crack & made a gusset plate out of 1/8"
Now should I do the other side before or after it breaks?

If stock is 15/45, going with 14/48 is going to be very close to the same ratio. 14/45 would probably be what I go for, unless you can get a rear sprocket with 46 teeth.
I'm thinking of putting a 14T on the front of my KLR. That would make 2nd gear a lot more useful off of the road.

I wouldn't say 14/48 is very close to the same ratio as 15/45 though... significantly different - if I'm looking at it right, going from stock to 14/48 is +12.5% torque and -12.5% speed with 14/45 being about half that. The matching ratio to stock with a 14t would be all the way to 14/42.
